One option is to find somewhere reasonably local who’ll sell a standard gaming mat (eg 4’ x 4’) and cut it up. Alternatively sign printing companies might be able to print something onto vinyl for you. Or anywhere that makes branded merchandise. I’m in the UK so I can’t help with specific suggestion...

The best thing about using hex tiles for a campaign map was the ridiculous imbalance in games that came from it. But, it also inherently meant that your goals were different to a normal game. Printed. The original self-adhesive banners. Apart from the Wolf Fuard standard and the Chaplain - they’re scanned from the Codex and printed out.

I would have though that in the context of the Horus Heresy and Epic that 40 Marines isn’t a “big unit”. 😀

It might be worth looking for tips from people weathering model kits of cars, rather than tanks? Or possibly aeroplanes, although the weathering there will be of a different style.

They look good. And you've made it hard on yourself by doing all those mk 4 Marines. No chest eagles or cabling to hide the join on the torso. :)
